1. Cutting Problems

Fault 1: Burrs on the Cut Surface

Possible causes: worn blade / excessive blade clearance / cutting speed too high

Steps:

  1. Stop and inspect the blade edge (use a magnifier to check for chipping)
  2. Check blade-to-die clearance (should be ≤0.02mm)
  3. Lower the cutting speed and test
  4. If worn, replace or regrind the blade

Fault 2: Inconsistent Cut Lengths

Possible causes: feed roller slipping / insufficient roller pressure / wrong servo parameters / bent wire

Steps:

  1. Clean the feed rollers (remove chips and oil)
  2. Check roller pressure (tighten appropriately)
  3. Check straightening quality (wire should be straight)
  4. Calibrate the servo feed length parameters

Fault 3: Won't Cut Through (wire jams)

Possible causes: dull blade / wire diameter beyond machine capacity / material too hard

Steps:

  1. Confirm wire diameter is within range (e.g. M-04: 1.0-2.5mm)
  2. Check whether the blade needs replacing
  3. For very hard material, reduce speed or use a heavy-duty model

2. Feeding Problems

Fault 4: Feeding Jams

Possible causes: wrong roller gap / blocked guide tube / kinked wire

Steps:

  1. Check feed roller gap (should be 95%-98% of wire diameter)
  2. Clean the inside of the guide tube
  3. Check that the wire spool unwinds smoothly

Fault 5: Feeding Length Drift (cuts get shorter/longer)

Possible causes: worn feed rollers / encoder fault / loose timing belt

Steps:

  1. Check feed roller surface wear (replace if severe)
  2. Check timing belt tension
  3. Check encoder connections

3. Electrical Problems

Fault 6: No Response on Power-Up

Possible causes: no power / tripped breaker / emergency stop not reset / blown fuse

Steps:

  1. Check the power plug and switch
  2. Check the distribution box breaker
  3. Check the emergency stop button (most common! rotate clockwise to release)
  4. Check fuses

Fault 7: Servo Alarm

Possible causes: overload / encoder error / wrong parameters / poor cooling

Steps:

  1. Record the alarm code (check the manual)
  2. Check servo motor temperature (is the fan running?)
  3. Check for excessive load (jamming causes overload)
  4. Power cycle and retry

Fault 8: PLC / HMI No Display

Possible causes: power module fault / loose comm cable / program error

Steps:

  1. Check comm cables (Ethernet/serial) are seated
  2. Check the 24V power supply output
  3. Restart the machine

4. Mechanical Problems

Fault 9: Abnormal Noise / Vibration

Possible causes: worn bearings / loose fasteners / insufficient lubrication / loose anchor bolts

Steps:

  1. Stop and check all fastening bolts
  2. Check lubrication (rails, gears, chains)
  3. Check bearings for abnormal sound
  4. Check anchor bolts

Fault 10: Oil Leak

Possible causes: aged seals / loose oil pipe fittings / overfilled oil

Steps:

  1. Locate the leak (wipe clean and observe)
  2. Tighten pipe fittings
  3. Replace seals
